How Are Stress Balls Made?

What the ball is made of decides everything downstream.

PU foam

Soft, fast-recovering, low cost. Molded or cut from polyurethane foam; the classic promotional stress ball.

TPR / PU shell + fill

A soft elastic shell filled with gel, beads or foam crumb. Delivers the slow-squeeze 'mochi' feel and colorful transparent looks.

Gel-filled

A translucent shell with soft gel inside — smooth, squishy and often used for crystal-style and fruit-shaped designs.

03 MANUFACTURING

The six-step production path

From raw material to packed carton.

Material selection

Most stress balls are polyurethane (PU) foam, or a TPR/PU shell with a gel, bead or liquid fill. The material decides hand-feel, recovery and cost.

Forming the shell or core

Foam balls are cut or molded from PU foam blocks. Shell balls use rotational or slush molding to form a hollow TPR skin in the target shape and color.

Filling

Gel-filled balls are injected with soft gel through a small opening; bead-filled balls get PU or EPS beads; some styles are filled with foam crumb for a crunchy feel.

Sealing & finishing

The fill port is sealed, and the surface is cleaned and prepared for printing, embossing or texture treatment.

Printing & branding

Logos and colors are applied by pad printing, screen printing or embossing — the method depends on material and design complexity.

Quality checks

Dimensional and weight checks, hand-feel and recovery testing, print adhesion and pack-out before shipping. Buyers approve a physical sample first.

What to check before you order

Manufacturing matters less than what you verify.

Approve a physical sample to confirm shell, fill, weight and hand-feel — recovery rate and print adhesion are only judged by hand. Confirm the construction (shell, fill, closure) in writing, check the target market's compliance requirements, and arrange a pre-shipment inspection against the approved sample.
